Using lean manufacturing programs to reduce waste in the manufacturing process can help organizations find the right mix that leads to profits. Saia Burgess, a global manufacturer of motion solutions, is always looking for ways to reduce waste. Saia Burgess is a manufacturer of various motion control solutions based in Vandalia, Ohio. Motion control solutions such as solenoids and switches are used worldwide in a wide range of products, including: ATMs, security surveillance systems, medical devices, and military systems. With a company-wide push to lean processes and reduce waste, Saia Burgess turned his attention to warehouses. "Lean initiatives are going on throughout the company, in every department, and part of Lean is eliminating waste and finding better ways to do things, and warehouses fit right into that," says Tim O'Brien, materials manager. To keep its nine manufacturing divisions running efficiently, Saia Burgess has more than 10,000 SKUs on hand, which were previously stored on shelves. "Obviously, we're doing a lot of very redundant activities throughout the day," O 'Brien said, "sometimes going to the same place 10 or 12 times a day and picking out the same parts, just for different work orders."
To achieve lean production with less, Saia Burgess replaced warehouse shelves with four KardexRemstar horizontal rotating shelves and integrated light-by-light picking technology and FastPic inventory management software. 70% of the parts (6,800 SKUs) are stored in the new conveyor system, and most SKUs are still on the shelves. "We reduced the number of people needed, cycle counts were more accurate, and we were able to pick orders faster and more efficiently, which was a very successful lean effort," O'Brien said. Before automation was introduced into the warehouse, workers had a one-to-one relationship with orders, with each worker focusing on picking one order at a time. Pick up tickets are generated every day, and workers walk up and down the shelves looking for all the parts needed to fulfill orders. Once the order is completed, they deliver it to the correct department and then return to the warehouse to pick out the next order from a pile of pick-up tickets. Workers often visit fast-moving parts locations several times a day, creating excess activity. The KardexRemstar solution implements four KardexRemstar horizontal conveyor belts, integrates pick-by-light technology and FastPic inventory management software, and changes the way orders are processed. One worker can now pick up six orders in bulk at the same time without having to walk or hunt for parts.
