These applications may consist of one or more pipe-connected process unit operations. A key feature is that the operator cannot see the product. It is usually contained in containers and can be dangerous in nature. There is usually a large number of simple and complex analog controls (e.g., PID or loop control), although the response time is not particularly fast (100ms or greater).
This type of process is usually controlled by DCS, although the analog control capabilities of PLCS may be more than adequate. A determining factor in the selection process is usually the scope of the control application (i.e., the plant scope versus the number of individual units and i/O points).
If the value of each individual product manufactured is relatively low, and/or the downtime results in a loss of production, but little extra or damage to the process, a PLC is a possible option. If the value of a lot is high, be it raw material or market value, and downtime will not only result in lost production but also create potentially dangerous and destructive conditions, DCS should be chosen. In some chemical applications, it is critical to keep the process in a steady state because if the system fails, the product may solidify in the pipeline. If a refinery's cat biscuits break, it can take days to get them back online, which means a lot of lost revenue.
